Key Takeaway: Hybrid battery replacement means powering down the high-voltage system, lifting out the old pack and installing a new or remanufactured one. Test first: the P0A80 code can also come from a corroded bus bar, a failed battery smart unit or a clogged cooling fan. Check the warranty next: Toyota covers the hybrid battery for 10 years or 150,000 miles on 2020 and newer hybrids. In California, the estimate and invoice must say if the pack is rebuilt or reconditioned.
Hybrid battery replacement is the job of taking the high-voltage battery pack out of the car and installing another one: a pack with new cells, a remanufactured pack, or the maker's own pack under warranty. It starts with proving which block of the pack is weak, and ends with a clean cooling fan, any initialization the car needs, and a road test.
Rohnert Park Transmission & Auto Repair has ASE and ATRA certified technicians with hands-on experience with Toyota, Honda, Ford and Lexus hybrid systems. Our facility is equipped for safe high-voltage service, and we offer new OEM, remanufactured and refurbished hybrid battery options. Under California law you get a written estimate before any work starts, and the estimate and invoice must say if a part is used, rebuilt or reconditioned.

Hybrid Battery Replacement: The Short Answers
- Test before you replace. The P0A80 code means “Replace Hybrid Battery Pack,” but CarParts.com lists a corroded bus bar, a failed battery smart unit and a cooling system defect among its causes. A PriusChat reply puts it bluntly: the hybrid warning light can come on for a hundred different reasons.
- Check the warranty first. Toyota covers the hybrid battery for 10 years or 150,000 miles on 2020 and newer hybrids, and 8 years or 100,000 miles before that. Recall repairs are free at the dealer.
- Know what you are buying. A pack with new cells, a remanufactured pack and a module repair are three different jobs with three different warranties.
- In California the paperwork protects you. The estimate and the invoice must say if the pack is rebuilt or reconditioned, and you get a written estimate before any work.
Signs Your Hybrid Battery Is Failing
AutoZone says that for most models the battery simply needs to be changed when it no longer performs as it should. The signs it and CarParts.com describe:
- The gas engine will not shut off the way it used to in electric mode, or the range in EV mode has dropped a lot (AutoZone).
- Fuel economy has fallen by a noticeable amount (AutoZone and CarParts.com).
- Warning lights: the check engine light, the hybrid system warning, and a stored P0A80 or P0A7F code (CarParts.com; Toyota's bulletin names both codes).
- The high-voltage system shuts down, electric drive is disabled, or the car stalls or refuses to start (CarParts.com).
- A dirty battery cooling fan. Toyota's Prius V service bulletin tells technicians to clean dust and debris from the battery cooling fan as a step before any P0A80 repair, and Kelley Blue Book lists defective battery pack fans among the causes of the code.
Many of these overlap with a weak 12-volt battery, which is a much smaller job. Our 12-volt battery replacement page covers that one. The test tells them apart.
How the Battery Is Tested Before Anyone Talks About a New Pack
A hybrid battery is a stack of modules wired in series, each module made of cells. Toyota's repair manual for one Lexus hybrid describes 30 modules of eight 1.2-volt cells, with a battery smart unit watching the voltage at 15 points along the pack. The code is set when the voltage difference between battery blocks exceeds the standard, on two trips. So the test is about finding which block is weak, and why:
- Read the codes and the freeze-frame data from the hybrid control system, not just the generic engine codes. Toyota notes P0A80 will not set again until the car has been driven for about 10 minutes after the code is cleared, so a fresh clear hides nothing for long.
- Look at the block voltages live. One block that sags under load or charges faster than the others is the weak one. The PriusChat owner found exactly that: one cell completed its charge cycles in 10 minutes while its neighbor was still on the first cycle.
- Rule out the cheap causes. Loose, broken or corroded bus bar connectors, a faulty battery smart unit, and a clogged cooling fan or filter can all set the same code (CarParts.com). Toyota's own procedure replaces the smart unit, not the pack, when a second code points to it.
- Then the written estimate. Only after the pack is proven weak do you get a price for a specific pack, in writing, before work starts.

Check Your Warranty and Recalls Before You Pay Anyone
- Toyota hybrids. Starting with the 2020 model year, Toyota covers the hybrid battery for 10 years from the date of first use or 150,000 miles, whichever comes first. Earlier Toyota hybrids carry 8 years or 100,000 miles. Toyota's announcement says the coverage applies to the first owner and all later owners. The battery control module, hybrid control module and inverter stay at 8 years or 100,000 miles.
- Other makers. Honda, Ford, Lexus and the rest set their own hybrid battery terms in the warranty booklet that came with the car. Ask the dealer with your VIN.
- Federal emissions warranty. Under 40 CFR 85.2103, specified major emission control components carry an 8-year or 80,000-mile defect warranty. The rule now lists the batteries of electric and plug-in hybrid vehicles among those components, but says that coverage is optional for light-duty vehicles before model year 2027, so do not count on it for an older car.
- Recalls. Search your VIN on NHTSA's recall page. NHTSA says to contact your local dealership to fix a recalled part for free, and to check recalls twice a year.
New, Remanufactured or Repaired: What Each Option Means
“Replace the hybrid battery” can mean several different jobs. Here is how they compare, with what the sellers themselves say about their packs:
Swipe sideways to see the whole table.
| Option | What it is | What to know | What the label must say |
|---|---|---|---|
| Pack with brand-new cells | A complete pack assembled from new cells. Greentec Auto sells this grade as new, not remanufactured and not reconditioned. | Greentec Auto backs its new-cell packs with up to 48 months of unlimited-mileage warranty. | New |
| Remanufactured or reconditioned pack | A pack rebuilt from refreshed, tested older cells, matched and balanced before sale. | Best Hybrid Batteries lists its Prius packs as fully remanufactured, with a 3-year or optional 6-year unlimited-mileage warranty. At Greentec Auto, shorter than its new-cell warranty. Still a complete pack, so you are not chasing one weak module at a time. | Must be identified as rebuilt or reconditioned on the estimate and invoice (California) |
| Module repair or reconditioning of your own pack | Weak modules in your existing pack are replaced, or the pack is discharged and recharged to rebalance it. | A PriusChat owner who tried it had replaced 18 modules when the warning light came back again, and kept replacing cells after that; the lesson he posted was that a complete replacement is the most reliable fix, and a fully dead pack cannot be reconditioned. | Used or reconditioned parts must be named as such |
| Dealer new battery under warranty | The maker's own pack, installed by the dealer. | Free if the car is inside its hybrid battery warranty or has an open recall. Toyota: 10 years or 150,000 miles on 2020 and newer hybrids. | New |
We offer new OEM, remanufactured and refurbished hybrid battery options, and we explain the trade-offs between them before you choose. Two things to know about any pack you buy: both of the big online sellers require the old pack back as a core, and the warranty months differ from seller to seller and pack to pack, so compare them in writing. Our hybrid battery cost guide goes deeper on the choice.

What the Replacement Job Involves
AutoZone says the high-voltage battery should be installed by a certified mechanic, that the job often takes a few hours and sometimes more than a full day, and that it can come with incidentals: inverter coolant, clips or connectors that break, and the cost of diagnosis or programming. It warns of a risk of serious electric shock from handling the pack without training, and lists insulated gloves rated for 1,000 volts, insulated tools and a spill kit as the minimum equipment. Our facility is equipped for safe high-voltage service, and our technicians follow manufacturer safety procedures on every hybrid battery job. AutoZone's walk-through gives the main steps:
- Disconnect the 12-volt battery's negative cable. AutoZone says it is also a good time to check that battery's condition.
- Remove the hybrid battery master disconnect, the service plug that cuts power from the pack to the car.
- Remove the trim panels. AutoZone says most packs sit in the trunk or hatch area, though some are under the rear seat.
- With insulated gloves on, open the protective shield and disconnect the electrical connections, then any vent tubes, ducts or coolant lines attached to the pack.
- Clean the battery cooling fan and replace its filter if the car has one. Toyota's Prius V bulletin makes the fan cleaning a step of the repair, and AutoZone says a neglected fan filter can cost the battery years of life.
- Set the new or remanufactured pack in place and reassemble in reverse order, then refit the disconnect and reconnect the 12-volt battery.
- Clear the codes, run any initialization the car needs so its computer recognizes the new pack, and road test. Best Hybrid Batteries notes Prius packs generally do not require programming; other models can.
- Box the old pack for core return. The sellers' warranties depend on it, so ask how the core is handled on your estimate.
What Decides the Cost of a Hybrid Battery Replacement
We do not publish prices, because the same warning light on two cars can be very different jobs. These are the things that set the price:
- Make, model and pack size. AutoZone calls this the biggest factor: a mild hybrid, a full hybrid and a plug-in hybrid carry very different packs, and the larger the battery, the more it costs.
- Battery chemistry. AutoZone notes nickel-metal hydride packs are cheaper to produce than lithium-ion ones, which hold more energy for their size.
- The grade of pack: new cells, remanufactured or refurbished, and the warranty each one carries.
- A luxury badge. AutoZone observes the pack for a luxury model is consistently dearer than a similar-sized pack for a mainstream brand.
- Labor and extras: the hours to swap the pack, inverter coolant, a cooling fan filter, broken clips, diagnosis and any programming.
- The core. Whether the old pack goes back for credit.

Your Rights in California When a Hybrid Battery Is Replaced
The Bureau of Automotive Repair says the shop must give you a written estimate before doing any work, that you can ask whether there is a charge for the estimate, and that you are free to take it to another shop for a second opinion. The rules that matter most on a hybrid battery:
- New unless the estimate says otherwise. 16 CCR 3353(a): each part on the estimate must be new unless it is specifically identified as used, rebuilt or reconditioned. A remanufactured pack has to be named as one.
- The estimate names the parts and the method. The BAR guide says the estimate must itemize the parts to be used and the method of repair, and the shop must stick to them unless you agree in advance to a change.
- Diagnosis is its own line. The BAR guide notes that newer cars often need a diagnosis before repairs, and that the estimate may cover the diagnosis alone or the diagnosis and the repair.
- The invoice must say it too. Business and Professions Code 9884.8: if any used, rebuilt or reconditioned parts are supplied, the invoice must clearly state it, including when a component mixes new and used or rebuilt parts.
- Your old pack. Business and Professions Code 9884.10: ask when the work order is written and the shop must return the replaced part, except where it has to go back to the manufacturer or distributor under a warranty arrangement, or is exempt by size or weight. Where a part has to go back, the shop must offer to show it to you.
- If it costs more than the estimate, the shop must contact you, describe the extra work and cost, and get your permission before going on (BAR guide).
Making the New Pack Last
- Keep the cooling fan clean. AutoZone says your maintenance guide may prescribe cleaning or replacing the battery cooling fan filter, and that skipping it can cost the battery years.
- Change the inverter coolant on schedule (AutoZone).
- Do not store the car with a depleted pack. AutoZone warns that can permanently reduce range, and advises parking out of extreme heat or cold when you can.
- Heat is the enemy. The PriusChat teardown found the middle modules fail first because they run hottest. A fan that cannot breathe cooks the middle of the pack.
Questions to Ask Any Shop Before You Sign
- Which block or module tested weak, and was the bus bar, smart unit and cooling fan ruled out?
- Is the pack new cells, remanufactured or refurbished, and who built it?
- What does the warranty cover: how long, how many miles, parts only or parts and labor, and does it apply away from home?
- Is the car still inside its maker's hybrid battery warranty?
- Are the cooling fan filter, inverter coolant and any programming included?
- What happens to my old pack, and is the core credit on the estimate?

CALL US NOW: (707) 584-7727Frequently Asked Questions About Hybrid Battery Replacement
How long does it take to replace a hybrid battery?
AutoZone says the job often takes a few hours, and sometimes more than a full day. The pack has to be powered down, unbolted and lifted out, the new pack bolted in and reconnected, and the car checked on a scan tool and road tested. Best Hybrid Batteries notes that Toyota Prius replacement packs generally do not require programming, but other models can. Call (707) 584-7727 with your year, make and model and we will tell you what to expect.
Is it worth replacing a hybrid battery?
Usually, if the rest of the car is sound. AutoZone's view is that hybrids can last a very long time and that replacing the battery can give you many more years of trouble-free driving. The check is the same one you would make on any big repair: what the car is worth, what else it needs, and how long you plan to keep it. We give you the battery test result and a written estimate first, so you decide with the facts in front of you.
How long does a hybrid battery last?
AutoZone puts the average at around 10 years, or roughly 100,000 to 150,000 miles, and says well-kept packs occasionally last as long as 20 years. It also notes that some Kia models carry a set replacement interval of 10 years or 150,000 miles. Heat shortens battery life: a PriusChat owner's teardown found the modules in the middle of the pack fail first because they run hottest, while the ones at the ends last longer.
Can I keep driving with a dead hybrid battery?
AutoZone says a hybrid can usually still run on the gas engine for a short time if the hybrid battery dies, but that it is not good for the longevity of the system. Kelley Blue Book advises against continuing to drive with an active P0A80 code, because the pack can deteriorate further and the car may eventually fail to start. If the hybrid warning is on, call us before it strands you.
What does the P0A80 code mean?
P0A80 stands for 'Replace Hybrid Battery Pack.' CarParts.com explains that the battery management system sets it when it finds a weak module in the pack, and Toyota's repair manual describes the trigger as a voltage difference between battery blocks that is larger than the standard. It does not always mean a new pack: CarParts.com lists loose or corroded bus bar connectors, a failed battery smart unit and a cooling system defect among the causes. That is why we test before we quote.
Will my warranty or a recall cover the hybrid battery?
Check before you pay anyone. Toyota covers the hybrid battery for 10 years from first use or 150,000 miles on model year 2020 and newer hybrids, and 8 years or 100,000 miles on earlier ones; Toyota's 2019 announcement says the 10-year coverage applies to the first owner and all later owners. Other makers have their own terms in the warranty booklet. NHTSA's recall lookup shows open recalls by VIN, and recall repairs are free at the dealer.
How much does hybrid battery replacement cost?
We do not publish prices, because the answer depends on the car and the pack you choose. The things that set it are the make and model, the pack's size and chemistry, whether you choose a pack with new cells or a remanufactured pack, the warranty that comes with it, the labor to swap it, and anything found alongside it such as a clogged cooling fan filter or old inverter coolant. Call (707) 584-7727 with your year, make, model and VIN for a free estimate.
Does the shop have to tell me if the pack is remanufactured?
Yes, in California. Under 16 CCR 3353, every part on the estimate must be new unless it is specifically identified as used, rebuilt or reconditioned. Business and Professions Code 9884.8 requires the invoice to say so too, including when a component is a mix of new and used or rebuilt parts. You can also ask, when the work order is written, to have the old pack shown to you or returned, subject to the core-return rules of the pack you buy.
